Performance prediction of car door latch at a sub-system level using LS-DYNA

 

Objective;
The objective of the project was in predicting the performance and structural integrity of the door latch of a particular vehicle program during a side impact analysis at a subsystem level using LS-DYNA as per IIHS regulations
Initially, full vehicle side impact analysis as per IIHS regulations was carried out and velocity output from it was utilized in the sub-system door latch performance prediction analysis.
After this study, this analysis becomes mandatory for all vehicle programs in FORD
 
 

Structural analysis of automotive engine for primary sealing

 

1. FEA Simulation objective:
Structural analysis of automotive engine for primary sealing (Head gasket) evaluation.
 
2. FEA Simulation Methodology and Approach:
Worked on non-linear contact analysis with Cylinder head, non-linear gasket, bolts, liner and crankcase considering pre-tension of cylinder head bolts, combustion pressure, and temperature effect. Our FEA Consultant used ABAQUS solver for FEA and GT-Suite for Engine performance simulation to predict engine power and temperature effect during combustion. CFD of water coolant has been carried out by a team to predict temperature distribution on engine parts. Our FEA Consultant supported on gasket design changes to meet the requirement of seal proof arrangement and bore distortion.
 
3. Outcome and Conclusion –
The temperature of parts has correlated with tested thermocouple points to get more accurate thermal distribution. The contact pressure in pre-tension has correlated with Fuji film test data to get confirmation on the continuation of analysis in operating conditions. Different types of beads are tried out in analysis to distribute bolt loads to reduce bore distortion on the liner.

A study of fracture analysis was done on a plate loaded by three and four-point bending. This model is built with commercial ANSYS software. ANSYS Workbench was utilized for the case study management and optimization, with ANSYS Mechanical running the analysis. The model is built to simulate the critical crack size for the given material. Different methods are applied and compared for the differences, namely the Energetic approach, Displacement correlation. These methods are then compared to the solution calculated with a handbook. Once the model is verified, cyclic loading was applied on the crack plate, and the energy required for the crack propagation was obtained. With the same model, loading was changed from three points to four points bending. The location of loading was then varied to study for its influence on the critical crack size and crack propagation energy. From this study, it is possible to simulate a real-life problem of an existing crack, and obtain a temporary solution or to analyze the necessity for a material replacement.

The objective of this model is to study the difference between different damage formulation.
 
2. FEA Simulation Methodology and Approach:
Due to the heterogeneity nature of composite materials, homogenized material properties are required to study for the macroscopic effect, such as the fiber breakage, matrix damage, etc. A set of the formulation is applied to obtain homogenized material properties and damage gradient within ply laminates, and eventually applying a cohesive element in between ply laminates to simulate the delamination of the composite. Time integration scheme utilizes both implicit and explicit, where implicit scheme shorten CPU time, while the explicit scheme is utilized to capture the phenomenon of strain softening. The model is built with Python code and processed with C++ libraries for discontinuous Galerkin, in the Linux environment.
